The workpiece must never be held at the headstock end by both a chuck and a lathe center. While at first thought this seems like a quick method of aligning the workpiece in the chuck, this must not be done because it is not possible to press evenly with the jaws against the workpiece while it is also supported by the center. The alignment provided by the center will not be maintained and the pressure of the jaws may damage the center hole, the lathe center,and prehaps even the lathe spindle. Each succeeding shallow cut causes the resulting hole to be more concentric than it was with the previous cut. Now that environmental concerns have added disposal costs to the price of hydraulic fluids, water-based hydraulics has again become a hot topic.Fighting freezeWater-based hydraulic systems do, of course, have limits to their applications. One limitation is the potential of freezing. TOOL WEAR MECHANISMS ON THE FLANK SURFACE OF CUTTINGINSERTSFOR HIGH SPEED WET MACHINING5.1 IntroductionAlmost every type of machining such as turning, milling, drilling, grinding..., uses a cutting fluid to assist in the cost effective production of pa rts as set up standard required by the producer [1]. Using coolant with some cutting tools material causes severe failure due to the lack of their resistance to thermal shock (like AL2O3 ceramics), used to turn steel. Other cutting tools materials like cubic boron nitride (CBN) can be used without coolant, due to the type of their function. The aim of using CBN is to raise the temperature of the workpice to high so it locally softens and can be easily machined.The reasons behind using cutting fluids can be summarized as follows.® Extending the cutting tool life achieved by reducing heat generated and as a result less wear rate is achieved. It will also eliminate the heat from theshear zone and the formed chips.® Cooling the work piece of high quality materia l under operation plays an important role since thermal distortion of the surface and subsurfacedamage is a result of excessive heat that must be eliminated or largelyreduced to produce a high quality product.Reducing cutting forces by its lubricating e ffect at the contact interface region and washing and cleaning the cutting region during machining from small chips. The two main reasons for using cutting fluids are cooling and lubrication.Cutting Fluid as a Coolant:The fluid characteristics and condition of use determine the coolant action of the cutting fluid, which improves the heat transfer at the shear zone between the cutting edge, work piece, and cutting fluid. The properties of the coolant in this case must include a high heat capacity to carry away heat and good thermal conductivity to absorb the heat from the cutting region. The water-based coolant emulsion with its excellent high heat capacity is able to reduce tool wear [44]. Cutting Fluid as a Lubricant:The purpose is to reduce friction bet ween the cutting edge, rake face and the work piece material or reducing the cutting forces (tangential component). This type is not diluted by water, and may contain lubricity and extreme-pressure additives to enhance their cutting performance properties. The usage of this type has been declining for their poor cooling ability, causing fire risk, proven to cause health and safety risk to the operator [1].® Water Based or Water Soluble Cutting FluidsThis group is subdivided into three categories:1.Emulsion ` mineral soluble' white-milky color as a result of emulsion of oil inwater. Contain from 40%-80% mineral oil and an emulsifying agent beside corrosion inhibitors, beside biocide to inhibit the bacteria growth.2.Micro emulsion `semi-synthetic' invented in 1980's, has less oil concentrationand/or higher emulsifier ratio 10%-40% oil. Due to the high levels ofemulsifier the oil droplet size in the fluid are smaller which make the fluid more translucent and easy to see the work piece during operation. Otherimportant benefit is in its ability to emulsify any leakage of oil from themachine parts in the cutting fluid, a corrosion inhibitors, and bacteria control.3.Mineral oil free `synthetic' is a mix of chemicals, water, bacteria control,corrosion inhibitors, and dyes. However, this researchshowed that this is not necessarily true to be generalized overcutting inserts materials. Similar research was ca rried out ondifferent cutting inserts materials and cutting conditionssupporting our results. Gu et al [36] have recorded adifference in tool wear mechanisms between dry and wetcutting of C5 milling inserts. Tonshoff et al [44] alsoexhibited different wear mechanisms on AL 2O 3/TiC inserts inmachining ASTM 5115, when using coolants emulsionscompared to dry cutting. In addition, Avila and Abrao [20]experienced difference in wear mechanisms activated at theflank side, when using different coolants in t estingAL 2O 3lTiC tools in machining AISI4340 steel. The wearmechanisms and the behavior of the cutting inserts studied inthis research under wet high speed-machining (WHSM)condition is not fully understood. Therefore, it was theattempt of this research to focus on the contributions incoating development and coating techniques of newlydeveloped materials in order to upgrade their performance attough machining conditions. This valuable research providesinsight into production timesavings and increase inprofitability. Cost reductions are essential in the competitiveglobal economy; thus protecting local markets and consistingin the search of new ones.5.3 Experimental Observations on Wear Mechanisms of Un-CoatedCemented Carbide Cutting Inserts in High Speed WetMachiningIn this section, the observed wear mechanisms are presented of uncoated cemented carbide tool (KC313) in machining ASTM 4140 steel under wet condition. The overall performance of cemented carbide under using emulsion coolant has been improved in terms of extending tool life and reducing machining cost. Different types of wear mechanisms were activated at flank side of cutting inserts as a result of using coolant emulsion during machining processes. This was due to the effect of coolant in reducing the average temperature of the cutting tool edge and shear zone during machining. As a result abrasive wear was reduced leading longer tool life. The materials of cutting tools behave differently to coolant because of their varied resistance to thermal shock. The following observations recorded the behavior of cemented carbide during high speed machining under wet cutting.Figure5-1 shows the flank side of cutting inserts used at a cutting speed of 180m/min. The SEM images were recorded after 7 minutes of machining. It shows micro-abrasion wear, which identified by the narrow grooves along the flank side in the direction of metal flow, supported with similar observations documented by Barnes and Pashby [41] in testing through-coolant-drilling inserts of aluminum/SiC metal matrix composite. Since the cutting edge is the weakest part of the cutting insert geometry, edge fracture started first due to the early non-smooth engagement between the tool and the work piece material. Also, this is due to stress concentrations that might lead to a cohesive failure on the transient filleted flank cutting wedge region [51, 52]. The same image of micro-adhesion wear can be seen at the side and tool indicated by the half cone27 shape on the side of cutting tool. To investigate further, a zoom in view was taken atthe flank side with a magnification of 1000 times and presented in Figure 5-2A. It shows clear micro-abrasion wear aligned in the direction of metal flow, where the cobalt binder was worn first in a hi gher wear rate than WC grains which protruded as big spherical droplets. Figure 5-2B provides a zoom-in view that was taken at another location for the same flank side. Thermal pitting revealed by black spots in different depths and micro-cracks, propagated in multi directions as a result of using coolant. Therefore, theii~ial pitting, micro-adhesion and low levels of micro-abrasion activated under wet cutting; while high levels of micro-abrasion wear is activated under dry cutting (as presented in the prev ious Chapter).Figure 5-3A was taken for a cutting insert machined at 150mlmin. It shows a typical micro-adhesion wear, where quantities of chip metal were adhered at the flank side temporarily. Kopac [53] exhibited similar finding when testing HSS-TiN drill inserts in drilling SAE1045 steel. This adhered metal would later be plucked away taking grains of WC and binder from cutting inserts material and the process continues. In order to explore other types of wear that might exist, a zoom-in view with magnification of 750 times was taken as shown in Figure5-3B. Figure 5-3B show two forms of wears; firstly, micro-thermal cracks indicated by perpendicular cracks located at the right side of the picture, and supported with similar findings of Deamley and Trent [27]. Secondly, micro-abrasion wear at the left side of the image where the WC grains are to be plucked away after the cobalt binder was severely destroyed by micro-abrasion. Cobalt binders are small grains and WC is the big size grains. Therefore, micro-fatigue, micro-abrasion, and micro-adhesion wear mechanisms are activated under wet condition, while high levels of micro-abrasion were observed under dry one.Next, Figure 5-4A was taken at the next lower speed (120m/min). It shows build up edge (BUE) that has sustained its existence throughout the life of the cutting tool, similar to Huang [13], Gu et al [36] and Venkatsh et al [55]. This BUE has protected the tool edge and extended its life. Under dry cutting BUE has appeared at lower speeds (90 and 60 m/min), but when introducing coolant BUE started to develop at higher speeds, This is due to the drop in shear zone temperature that affected the chip metal fl ow over the cutting tool edge, by reducing the ductility to a level higher than the one existing at dry condition cutting. As a result, chip metal starts accumulating easier at the interface between metal chip flow, cutting tool edge and crater surface to form a BUE. In addition to BUE formation, micro-abrasion wear was activated at this speed indicated by narrow grooves.To explore the possibility of other wear mechanisms a zoom-in view with a magnification of 3500 times was taken and shown in Figure 5-4B. Micro- fatigue is evident by propagated cracks in the image similar to Deamley and Trent [27] finding. Furthermore, Figure 5-4B shows indications of micro-abrasion wear, revealed by the abrasion of cobalt binder and the remains of big protruded WC grains. However, the micro-abrasion appeared at this speed of 120m/min is less severe than the same type of micro-wear observed at 150m/min speed, supported with Barnes [41] similar findings. The bottom part of the flank side shows massive metal adhesion from the work piece material. The upper part of the figure at the edge shows edge fracture. To stand over the reason of edge fracture, the zoom-in view with magnification of 2000 times is presented in Figure 5-6A. The micro-fatigue crack image can be seen as well as micro-attrition revealed by numerous holes, and supported with Lim et al [31] observations on HSS-TiN inserts. As a result of BUE fracture from the cutting tool edge, small quantities from the cutting tool material is plucked away leaving behind numerous holes. Figure 5-6B is another zoom-in view of the upper part of flank side with a magnification of 1000 times and shows micro-abrasion wear indicated by the narrow grooves. Furthermore, the exact type of micro-wear mechanism appeared at the flank side under 60 m/min. Figure 5-7 shows early tool wear starting at the cutting edge when cutting at 410m/min. Edge fracture can be seen, it has started at cutting edge due to non-smooth contact between tool, work piece, micro-abrasion and stress concentrations. To investigate further the other possible reasons behind edge fracture that leads to coating spalling, a zoom-in view with magnification of 2000 ti mes was taken and presented at Figure 5-8A. Coating fracture can be seen where fragments of TiN (upper coating) had been plucked away by metal chips. This took place as result of micro-abrasion that led to coating spalling. On the other hand, the edge is t he weakest part of the cutting insert geometry and works as a stress concentrator might lead to a cohesive failure on the transient filleted flank cutting wedge region [51, 52].Both abrasion wear and stress concentration factor leave a non-uniform edge configuration at the micro scale after machining starts. Later small metal fragments started to adhere at the developed gaps to be later plucked away by the continuous chip movement as shown in Figure 5-8A. Another view of edge fracture was taken of the same cutting tool with a magnification of 2000 times as shown in Figure 5-8B. It presents fracture and crack at the honed tool edge. A schematic figure indicated by Figure 5-9, presented the progressive coated cutting inserts failure starting at the insert edge. It was also noticed during the inserts test that failure takes place first at the inserts edge then progressed toward the flank side. It shows completely exposed substrate and severe sliding wear at the flank side. The coating exists at the crater surface and faces less wear than the flank side. Therefore it works as an upper protector for the cutting edge and most of the wear will take place at the flank side as sliding wear. Figu re 5-10B is a zoom-in view with magnification of 3500 times, and shows coating remaining at the flank side. Nonetheless, micro-abrasion and a slight tensile fracture in the direction of metalchip flow. Ezugwa et al [28] and Kato [32] have exhibited simila r finding. However, the tensile fracture in this case is less in severity than what had been observed at dry cutting. This is due to the contribution of coolant in dropping the cutting temperature, which has reduced the plastic deformation at high temperature as a result. Hence, in comparison with the dry cutting at the same speed, tensile fracture was available with less severity and micro-abrasion/sliding. However, in dry cutting high levels of micro-abrasion, high levels of tensile fracture and sliding wear occurred.Figure 5-11 was taken at early stages of wear at a speed of 360m/min. It shows sliding wear, coating spalling and a crack starting to develop between TiN and TiCN coating at honed tool edge. Figure5-12A shows nice presentation of what had been described earlier regarding the development of small fragments on the tool edge. Coating spalling, and sliding wear can be seen and indicated by narrow grooves. In addition, initial development of notch wear can be seen at the maximum depth of cut.Further investigation is carried out by taking a zoom in view with a magnification of 2000 times as shown in Figure 5-13B. A clear micro-abrasion wear and micro-fatigue cracks were developed as shown, which extended deeply through out the entire three coating layers deep until the substrate. Therefore, in comparison with dry cutting, micro-fatigue crack, less tensile fracture, less micro-abrasion wear were activated at wet cutting. While micro- fatigue crack, high levels of micro-abrasion, and high levels of tensile fracture are distinguish the type of wear under dry condition at the same cutting spee d.Next, Figure 5-14A is taken for cutting tools machined at 310m/min. The results are similar to the previous inserts machined at 360m/min, where adhesion of metal fragments occurred at the tool edge, sliding wear and coating spalling. In addition, the black spot appeared at the top of the figure on the crater surface is a void resulting from imperfections in the coating process. at the output.The availability of HV-IGBTs has led to the design of a new range of medium-high voltage inverter usingthree-level NPC topology.This kind of inverter can realize a whole range with a voltage rating from 2.3 kV to 4.1 6 kV Series connection of HV-IGBT modules is used in the 3.3 kV and 4.1 6 kV devices.The 2.3 kV inverters need only one HV-IGBT per switch[2,3].2.1 Power sectionTo meet the demands for medium voltage applications.a three-level neutral point clamped inverter realizes the power section.In comparison to a two-level inverter.the NPC inverter offers the benefit that A double helical gear (herringbone) is equivalent to two helical gears of opposite hand, mounted side by side on the same shaft. They develop opposite thrust reactions and thus cancel out the thrust load. When two or more single helical gears are mounted on the same shaft, the hand of the gears should be selected so as to produce the minimum thrust load.Crossed-helical, or spiral, gears are those in which the shaft centerlines are neither parallel nor intersecting. The teeth of crossed-helical fears have point contact with each other, which changes to line contact as the gears wear in. There are no facts or equations which alone can be used to provide all the correct decisions required to produce a good design.On the other hand, any calculations made must be done with the utmost care and precision. A design engineer should constantly search for ways to improve an existing product and must decide what old, proven concepts should be used and what new, untried ideas should be incorporated.New designs generally have "bugs" or unforeseen problems which must be worked out before the superior characteristics of the new designs can be enjoyed. Thus there is a chance for a superior product, but only at higher risk. It should be emphasized that, if a design does not warrant radical new methods, such methods should not be applied merely for the sake of change.During the beginning stages of design, creativity should be allowedto flourish without a great number of constraints. Even though many impractical ideas may arise, it is usually easy to eliminate them in the early stages of design before firm details are required by manufacturing. In this way, innovative ideas are not inhibited. Quite often, more than one design is developed, up to the point where they can be compared against each other. It is entirely possible that the design which is ultimately accepted will use ideas existing in one of the rejected designs that did not show as much overall promise.Psychologists frequently talk about trying to fit people to the machines they operate. It is essentially the responsibility of the design engineer to strive to fit machines to people. This is not an easy task, since there is really no average person for which certain operating dimensions and procedures are optimum.Another important point which should be recognized is that a design engineer must be able to communicate ideas to other people if they are to be incorporated. Communicating the design to others is the final, vital step in the design process. Undoubtedly many great designs, inventions, and creative works have been lost to mankind simply because the originators were unable or unwilling to explain their accomplishments to others. Presentation is a selling job. The engineer, when presenting a new solution to administrative, management, or supervisory persons, is attempting to sell or to prove to them that this solution is a better one. Unless this can be done successfully, the time and effort spent on obtaining the solution have been largely wasted.Basically, there are only three means of communication available tous. These are the written, the oral, and the graphical forms. Therefore the successful engineer will be technically competent and versatile in all three forms of communication. A technically competent person who lacks ability in any one of these forms is severely handicapped. If ability in all three forms is lacking, no one will ever know how competent that person is!The competent engineer should not be afraid of the possibility of not succeeding in a presentation. In fact, occasional failure should be expected because failure or criticism seems to accompany every really creative idea. There is a great deal to be learned from a failure, and the greatest gains are obtained by those willing to risk defeat. In the final analysis, the real failure would lie in deciding not to make the presentation at all. To communicate effectively, the following questions must be answered:(1) Does the design really serve a human need?(2) Will it be competitive with existing products of rival companies?(3) Is it economical to produce?(4) Can it be readily maintained?(5) Will it sell and make a profit?Only time will provide the true answers to the preceding questions, but the product should be designed, manufactured and marketed only with initial affirmative answers. The design engineer also must communicate the finalized design to manufacturing through the use of detail and assembly drawings.Quite often, a problem will occur during the manufacturing cycle [3].It may be that a change is required in the dimensioning or tolerancing of a part so that it can be more readily produced. This fails in the category of engineering changes which must be approved by the design engineer so that the product function will not be adversely affected. In other cases, a deficiency in the design may appear during assembly or testing just prior to shipping. These realities simply bear out the fact that design is a living process. There is always a better way to do it and the designer should constantly strive towards finding that better way.Designing starts with a need, real or imagined. Existing apparatus may need improvements in durability, efficiently, weight, speed, or cost. New apparatus may be needed to perform a function previously done by men, such as computation, assembly, or servicing. With the objective wholly or partly defined, the next step in design is the conception of mechanisms and their arrangements that will perform the needed functions.For this, freehand sketching is of great value, not only as a record of one's thoughts and as an aid in discussion with others, but particularly for communication with one's own mind, as a stimulant for creative ideas.When the general shape and a few dimensions of the several components become apparent, analysis can begin in earnest. The analysis will have as its objective satisfactory or superior performance, plus safety and durability with minimum weight, and a competitive east. Optimum proportions and dimensions will be sought for each critically loaded section, together with a balance between the strength of the several components. Materials and their treatment will be chosen. These important objectives can be attained only by analysis based upon the principles ofmechanics, such as those of statics for reaction forces and for the optimumutilization of friction; of dynamics for inertia, acceleration, and energy; of elasticity and strength of materials for stress。

Mechanistic cutting force coefficients have been traditionally determined by performing a linear regression to the mean force values measured over a range of feed per tooth values. This linear regression method, however, yields a deterministic result for each coefficient and requires testing at several feed per tooth values to obtain a high level of confidence in the regression analysis. Bayesian inference, on the other hand, provides a systematic and formal way of updating beliefs when new information is available while incorporating uncertainty. In this work, mean force data is used to update the prior probability distributions (initial beliefs) of force coefficients using the Metropolis-Hastings (MH) algorithm Markov chain Monte Carlo (MCMC) approach. Experiments are performed at different radial depths of cut to determine the corresponding force coefficients using both methods and the results are compared.IntroductionIn metal cutting operations, the cutting force can be modeled using the chip area and empirical constants that depend on the tool-workpiece combination. The mechanistic cutting force coefficients are determined using a linear regression to the mean force values measured over a range of feed per tooth values [1]. However, the least squares method has two limitations. First, the method required testing at several feed per tooth values to achieve a high level of confidence in the regression. Second, for micromilling applications or machining parameters (radial and axial depth) resultingin a mean force value close to zero, the signal to noise ratio is very small which can result in a poor least squares fit. To address these limitations, the paper demonstrates milling force modeling using the MCMC method for Bayesian inference. The advantage of using Bayesian inference is that experiments over multiple feed per tooth values, which can be time consuming and costly, are not necessary for determining the cutting force coefficient values. In addition, the uncertainty in the force coefficients can be evaluated by combining prior knowledge and experimental data. The main contribution of the paper is to propose Bayesian inference for milling force modeling and compare the results with the well-known linear regression approach. The remainder of the paper is organized as follows. First, generalized expressions for mechanistic cutting force coefficients are developed. Section 2 then introduces Bayes’ rule. Section 3 demonstrates the MCMC algorithm for Bayesian inference using a simple example followed by the application to milling force modeling in Sec. 4. Section 5 describes the experimental results and a comparison to the linear regression approach. As stated in Sec. 2, Bayesian inference provides a formal way to update beliefs about the posterior distribution (the normalized product of the prior and the likelihood functions) using experimental results. In the case of updating force coefficients (Eq. (13)), the prior is a joint pdf of the force coefficients, Kt, Kn, Kte, and Kne. As a result, the posterior is also a joint pdf of the force coefficients. In Bayesian inference, the MCMC technique can be used to sample from multivariate posterior distributions. The single-component MH algorithm facilitates sampling from multivariate distributions without sensitivity to the number of variables [7]. The joint posterior pdf is the target pdf for MCMC. The posterior, or target, pdf is the product of the prior and likelihood density functions. Note that the normalizing constant of the posterior pdf is not required for sampling.Effect of the Prior SelectionIn this section, the effect of the prior on the posterior distribution of force coefficients is studied. For the numerical results presented in Sec. 4.1, a uniform prior was selected. A uniform prior represents a noninformative case, where any coefficientvalue with the specified range is equally likely to be correct. To evaluate the influence of the prior distribution on the posterior pdf, the algorithm was repeated using normal marginal pdfs as the prior for the force coefficients. The percent errors in Table 6 (normal prior) are larger than those in Table 3 (uniform prior). The effects of the prior and likelihood uncertainties are also evaluated. A milling time-domain simulation [1] was used to obtain the x and y directions mean force values. The tool-material combination wasassumed to be a coated carbide tool and 1018 steel. The objective of the simulation was to validate the MCMC method by comparing its solution to the known force coefficients used to define the “measured” data via the simulation. The parameters used in the down milling simulation are listed in Table 1. The simulation was exercised at different feed per tooth values and the mean forces were recorded; see Table 2. The mean values listed in Table 2 were treated as experimental results and used to update the force coefficients' prior distributions using the MCMC method for Bayesian inference.ConclusionsBayesian updating of the force coefficients using the Markov chain Monte Carlo (MCMC) method was presented. The single component Metropolis Hastings (MH) algorithm of MCMC was used. Bayesian inference provides a formal way of belief updating when new experimental data is available. It gives a posterior distribution that incorporates the uncertainty in variables as compared to traditional methods, such as the linear regression which yields a deterministic value. By combining prior knowledge and experimental results, Bayesian inference reduces the number of experiments required for uncertainty quantification. Using Bayesian updating, a single test can provide distributions for force coefficients. The posterior distribution samples provide the covariance of the joint distribution as well. Experimental milling results showed that the linear regression did not give consistent results at 50% RI due to a poor quality of fit in the x direction mean forces, whereas Bayesian updating yielded consistent results at both radial immersions tested. Also, since Bayesian updating does not rely on a least squares fit, mean force data at different feed per tooth values is not requiredFinally, the Metropolis Hastings algorithm is a powerful tool for updating multiple variables. A grid-based method would require Nm computations, where m is the number of variables and N is the size of the grid. To illustrate, for a joint pdf of four variables with a grid size equal to 300, the grid-based method would require at least 8.1 × 109computations. The MH algorithm would require only approximately 1 × 104iterations for the value to converge to the posterior pdf mean values. A Closed Loop Feedback Method for a Manual BarStraightenerRobert J. A continuous-time closed loop model is constructed in Simulink for an event-driven process through the use of asynchronous timers. The system is simulated with linear and nonlinear PD controllers. A nonlinear filter,called the tracking differentiator, is introduced as an alternative to a linear approximate means of providing accurate derivative feedback in the presence of noise. In both cases, the nonlinear techniques outperformed their linear counterparts while retaining tuning simplicity.I. BACKGROUNDPrecision straightening of a cylindrical metal bar is largely based on the ability to precisely measure its geometry. A few fundamental measurements and how each influences the tolerance specification on straightness should first be understood. Methods for measuring roundness and straightness are covered to lay the groundwork for the problem formulation. The basic operation of the machine is outlined in Section II, and its fundamental limitations and need for automation are discussed. Section III addresses the task of closing the loop through block diagrams and the role of new hardware in the process. Section IV contains descriptions of all of the blocks that are modeled in Simulink. The linear and nonlinear controller designs are discussed in Section V, the system is simulated in Section VI, and concluding remarks are made in Section VII.A. Measuring RoundnessRoundness is a quantity derived from comparing the shape of across-sectional area at one distinct point along a cylinder’s length against a circle. A round metal bar that is arbitrarily long with respect to its diameter has to be checked for roundness in many locations lengthwise and averaged to insure overall consistency. Roundness is approximated by rotating the work piece one revolution in a Vee block while measuring the surface with an indicator. Taking the difference between the minimum and maximum indicator readings in this case is referred to as the total indicator reading (TIR) [1].B. Measuring StraightnessStraightness is a quantity derived from comparing the axial centerline of a specific section of a cylinder’s length against a straight line.A simple method for approximating straightness is by rotating the bar one revolution between two Vee blocks that are a fixed distance (d) apart,while measuring in the center with an indicator. The distance that the axial centerline of the part deviates from a theoretically straight centerline directly below the indicator equals the extent to which the part is bowed, or warped, over length d. The maximum and minimum indicator readings (IX and IN) are physically represented in Fig.1. From this, TIR is derived as:TIR= IX –IN = (R + |Bow|)-(R – |Bow|) =2*|Bow| (1)Deviations in roundness, outside diameter (OD) size, and finish can adversely affect the measurement.Figure 1. Max. and min. indicator readings of a bowed partC. StraighteningThe straightening process, which can be broken into steps, simply involves correcting any error while checking for straightness. First, the part is measured for straightness. Then, it is rotated so that the bow is oriented 180 degrees away from the Vee blocks with the maximum indicator reading facing upwards. Finally, a counter-bending force replaces the indicator and straightens the work piece against the Vee blocks.II. MACHINE OPERATIONThe straightener to be automated uses a non-contact ultrasonic sensor in place of the indicator and rollers in place of the Vee blocks in an effort to minimize contact wear. The part slowly spirals through the machine. The indicator reading becomes a continuous sinusoid at the sensor’s output, having a peak-to-peak value equal to the TIR each revolution. TIR is sampled from the sensor output and calculated each revolution, making the sample period of one revolution the minimum time between consecutive bends (YSP). TIR is the plant output (Y) to be controlled. When the part is straightened, the machine stops rotation with the bow facing upwards, but the part continues to feed lengthwise while an air cylinder counterbends the part over a period of time. This bend time (BT) is the control variable (U). Fig. 2 illustrates this operation.Figure 2. The straightener to be automatedA. Process LimitationsThere are aspects of the process that can limit the controller’s performance and slow it down by extending YSP. Each is observed and taken into consideration when producingan accurate simulation model:1. The ultrasonic sensor introduces RFI noise into its. The use of a feedback filter is essential.2. A rough part surface finish adds distortion to the sensor output.3. An out-of-round part superimposes harmonics on the sensor output sinusoid, placing a bound on the minimum steady state error that is achievable.4. Inconsistent material density produces false measurements. The measured focal length of atransducer is dependent on the density of the material that is being measured [2]. The unit cannot measure accurately in the presence of a time-variant material density (i.e. hard spots). Although unavoidable, it can be detected, since TIR changes monotonically.5. An inconsistent OD causes vertical shifts in the sensor output. A differential TIR measurement cancels these affects.6. A twisted part condition is detected when the angular position of the maximum indicator reading slowly moves with each revolution. This condition is created when the part is not straightened at the precise angular location and occurs because of the quantization affect of the digital readout used by the operator. The new controller will use a continuous signal and the part can be straightened 30 to 45 degrees ahead of the twist when encountered.B. The Need for AutomationReplacement of the operator with electronic hardware is beneficial in several ways. The cost of the electronics is much less than the ongoing hourly wage and schedule of an operator. The limitations associated with the digital readout are eliminated, which helps the machine to straightenfaster with more precision. The process can be drastically sped up to produce more. Though the minimum sample time is one revolution, it does not need to be slow enough for human comprehension. A Programmable Logic Controller (PLC) can make several calculations and test the result against a set of rules many times faster than a human being.C. Research MethodologyThe focus is split between modeling and control design, since this is a new control problem. The process is manually controlled rather than being strictly manual in operation, meaning the machine needs only a new controller. There is no need for a complete mechanical overhaul, so the best method of straightening is not researched. Typical of a small company, time and money are limited. Gao and Huang [3] presented a new error-based control design framework including such innovations as a nonlinear tracking differentiator and a nonlinearproportional-integral-derivative (NPID) control method. These methods prove to be powerful and simple to tune, which make them ideal for use in an industrial environment.III. A CLOSED LOOP SOLUTIONThe task of automation can begin once the process is well defined. A straightforward system block diagram is developed, and each block is modeled in Simulink. Aspects of the hardware configuration are carefully considered.A. From Open Loop to Closed LoopThe open loop multi-input-multi-output (MIMO) block diagram, in Fig. 3, represents the manually controlled process. The operator calculates TIR and monitors the angular position (P) of the bow with each revolution. When Y approaches a specified limit, the operator sets BT proportional to Y and itsrate, and then pushes a button (BP) to straighten the part. The bend timer creates a pulse triggered by BP that counter-bends the part for BT minutes. This event forces the part to have a specific rate for a period of time. After the event, the part takes on a new rate and the process perpetuates. Therefore, Y’ is apiece-wise continuous function of time. Hardware ConfigurationDepicted in Fig. 7, an encoder and a PLC are the only hardware needed for automation. The encoder feeds the angular position of the part back to the controller, and the PLC handles all of closed loop functions outside of the process.Figure 7. Hardware configurationFig. 8 depicts the hardware layout for plant data acquisition during manual operation. The PLC is also used to calibrate a strip chart recorder, shown in Fig. 9, which simplifies calibration for the operator and removes room for error during data acquisition. MODELINGSimulation modeling involves the construction of Simulink blocks for each of the blocks in the SISO diagram. Three modular blocks are first designed to accommodate the presenceof an event-driven plant in a continuous-time environment where the control variable is an asynchronous pulse width. They are all based on creating asynchronous timers in Simulinkby integrating a constant until it reaches a preset value, then shutting it off by feeding the input with a zero. Equation (2) will reach a value of one in the time interval equal to the average of u(t) over it. Theaccuracy increases if the interval is very small or u(t) is a constant function. A suitable differenceequation is given in (3).A. Triggered Sample-and-Hold (TSH) BlockThe output and rate of the plant immediately after the part has been straightened are dependent on BT, and the previous Y and Y’, all of which occur over different time intervals. The function of the TSH block is to sample a value at one point in time so that it can be used at another time. Shown in Fig. 10, the block basically samples the input for a small period of time on the rising edge of an enabling pulse, and then holds that value constant at the output until the block is re-enabled. In Simulink, a constant value can be maintained for an arbitrary period of time by building the output of an integrator to a desired value. A T-second timer is created by integrating 1/T until it equals one. It is used to control the small time interval in (4) which takes a time average of the input.Figure 10. TSH Simulink blockB. Pulse BlockThe bend timer must be able to convert BT from a value into the timed pulse, U. The pulse block, illustrated in Fig. 11, was designed for this purpose. By incorporating (2), it creates a pulse that has a magnitude equal tothe sign of the input and a pulse width equal to the input’s absolute value.Figure 11. Pulse Simulink blockThe heart of the pulse block is the pulse subsystem block, shown in Fig.12. The reciprocal block generates a divide-byzero error whenever its input is zero. Consequently, the reciprocal block needs to be isolated in a subsystem that is only enabled when supplied with a value that is larger than a userdefined constant.V. CONTROL DESIGNThere are currently many different control structures available, the simplest of which is the PID controller design. For this reason, a PD controller is first applied to the closed loop model to verify its response and stability. It is used as a benchmark for other controllers. Next, a nonlinear PD (NPD) control scheme is introduced. It retains the tuning ease of the PD controller while improving performance. Last, a nonlinear filter, called the tracking differentiator (TD), is introduced asan alternate means of providing an accurate derivative feedback to the controller in the presence of noise, thus improving performance.A. Linear PID ControlFor many reasons, PID control is still used in 90% of industrial applications [3]. There are only three tuning parameters, each having direct physical significance to the error signal, not the model. This makes for easy tuning, without having to spend considerable resources on the construction of a linear model. Linear models are often inaccurate and require re-tuning when the real-world plantsthey represent are nonlinear and time varying. A control structure that is error-based, and not model-based, is more resilient to model uncertainties [3]. The PID control law in (6) represents the direct physical meanings of the three parameters, where e is the error signal, KP is the proportional gain, KI is the integral gain, and KD is the derivative gain.K e K edt K P I _ D (6)VI. SIMULATIONThe PD controller and the NPD controller are simulated in Simulink on theclosed loop model. The significance of practical initial conditions and disturbances are considered. Simulation results from the two cases are presented and discussed. Next, the steady state error is compared under various noise and disturbance conditions. Finally, a second order approximation and a TD are implemented in the feedback loop and simulated with heavy feedback noise for both controllers.A. Transient PerformanceSimulating the system and individually adjusting plant parameters to emulate various real world conditions verified the design. Fig. 19 graphs the output and rate response for the PD controller. Notice the control action occurs when the rate is at ±R2 (i.e. ±.001 in this case). The performance measures are defined as follows:1. The settling time (Ts) is the time it takes for Y to be within ±.001, since this is the general object ofstraightening.2. Overshoot (OS) is the maximum |Y| after it has reached zero.3. Steady state error (Ess) is the maximum |Y| in the steady state region.The linear and nonlinear PD controllers were tuned to achieve the same Ts. The results of the transient responses of the two controllers for two widely different initial positions are tabulated in Table I, to compare OS and Ess. All units are in thousandths except for settling time.4. The process can be modeled in discrete time and/or with different software. Writing the entire plant and bend timer in C may simplify the simulation model. From this, a class of problems can be clearly studied.5.
